Many business owners are taken aback the first time they seriously crunch the numbers. Warehouse rent is based on floor area, but no inventory is stored in the aisles between shelves, the open spaces where forklifts turn, or the pedestrian walkways. The more sparsely the goods are stacked and the wider the aisles are kept, the less area you actually “use”—yet you pay based on the total area, while inventory is charged per storage location. This cost difference isn’t immediately obvious, but over the course of a year, it often ends up costing more than the shelving units themselves.
Let’s be clear: you can’t cut back on aisles to the absolute minimum. Forklifts need to turn, pallets need to move in and out, and fire lanes are non-negotiable. What’s truly wasted is the space in aisles that could have been converted into storage bays.
The most common scenario is a “one row of racking, one aisle” layout. Each row of racking allows for single- or double-sided access, so the more racking there is, the more aisles are required. With limited warehouse space and the desire to store more inventory, this is where the conflict arises. There are essentially two ways to solve this: one is to go up, using high-bay racking or mezzanines to gain vertical storage space; the other is to turn the aisles themselves into storage bays. The latter is the concept behind drive-in racking (also known as through-type racking).
With conventional racking, forklifts place pallets into storage bays along the aisles; drive-in racking works the other way around—the racks are connected along their depth to form a continuous “aisle,” and forklifts drive directly into the interior of the racking, placing pallets one after another and retrieving them one by one upon exiting. In this way, the space that would otherwise be reserved for retrieval aisles is filled with storage bays. For the same warehouse area, the number of storage locations can often be significantly increased. This system is particularly suitable for goods with few varieties, large batch sizes, and full-pallet handling—such as bulk raw materials, bottled beverages, carton-packed goods, and seasonal stockpiles. It saves not only floor space but also eliminates the need for “aisle space” altogether. When you no longer need to allocate an aisle for every row of racking, your warehouse’s space utilization becomes much more efficient.
First, the order of retrieval is restricted. Drive-in racking typically operates from the outside in, with goods placed first and retrieved last—meaning the goods stored first may be the last to be retrieved. If your goods have strict first-in, first-out (FIFO) requirements—such as shelf-life-sensitive food or pharmaceuticals—you must proceed with caution, or limit its use to specific areas rather than implementing it across the entire warehouse.
Second, it places higher demands on both operations and the racking system itself. Since forklifts must drive into the racking to operate, this tests the driver’s skill level, and the risk of the racking columns being struck is higher than with conventional racking. Therefore, in this regard, the materials used, structural strength, and impact protection for the columns all require more attention than in standard applications.
Having said all that, when it comes to your own warehouse, it ultimately boils down to a few key variables: the variety of goods, the size of each batch, whether there’s a strict first-in, first-out (FIFO) requirement, how wide the forklift aisles need to be, and the layout of fire escape routes. Without these details, relying solely on blueprints to select a system can easily lead you astray.
